How Rotogravure Printing Works

Rotogravure is a direct transfer printing method that uses engraved cylinders to deliver ink onto the packaging film. Here is the step-by-step process:

Cylinder Engraving First, the artwork is separated into individual colors. For every color (Cyan, Magenta, Yellow, Black, plus any Spot Colors), a dedicated steel cylinder is copper-plated and laser-engraved with millions of tiny cells. These cells hold the ink.

Ink Application & Doctoring The cylinder rotates in an ink pan, filling the engraved cells. A precision "Doctor Blade" then scrapes the smooth surface of the cylinder clean, ensuring ink remains only inside the recessed cells. This guarantees sharp lines and prevents ink smearing.

Image Transfer The packaging film passes between the engraved cylinder and a rubber impression roller. The pressure forces the film against the cylinder, pulling the ink out of the cells and transferring the image directly onto the material.

Drying and Layering After each color is applied, the film passes through a high-speed drying tunnel to set the ink instantly. The film then continues to the next cylinder unit to receive the next color. This happens in rapid succession until the full, multi-color design is complete.

These cylinders act as the mold that transfers ink onto the film. The “cylinder cost” is a one-time setup fee to manufacture these custom tools. While the upfront cost is higher, these cylinders are durable and reusable for future orders.

Why is the Minimum Order Quantity (MOQ) higher for rotogravure?

Rotogravure presses are massive, high-speed industrial machines designed for long runs. Setting up the press involves mounting heavy cylinders and calibrating inks, which consumes significant time and material waste (setup scrap) before the first good pouch is printed. To make this process economically viable, we typically require a minimum run of 10,000 to 20,000 units, depending on the bag size.

Do I need to pay for cylinder engraving for every reorder?
